I know this concept is different to the film version but the proportions still look wrong to me in the end.
The lower jaw looks a little big and the top must be completely rounded

Sorry to hark on your tutorial because it is nice clean modeling, just doesn't match the ref exactly.

Thanks for viewing my tutorial Sathe, here is an extract from my tutorial to explain why I did this.

I also would like to improve on the design consistency on the back of the
helmet and to adjust the ratio of the helmet's frontal nose area curvature and a
couple of other nick-knacks to fit the human facial proportion that I personally like, all in all very small changes but are things that matters to me.

P:S: Just in case you are curious, I have a short nose and I tend to draw my characters as such, in this case I had also altered the ratio of the helmet to reflect this. SORRY !

As seen in the movie is what points out to me there... And that's why i commented. It just looks like you where trying to match the film version.
I think you made a bad call changin up the masters design :P

Edge tightening -- can that be achieved by chamfering or filleting an edge? (I haven't got max on this machine and needed to know because it shall bug me)

Like the design of the tutorial too - especially the smaller bits explaining a technique.

Chamfer is a good way to "fake" true fillet.

^^ I know where it is, just forgot the definition of fillet (haven't used it much) so wasn't sure if it was what you meant by edge tightening :P There's so many buttons o_O
